  • Smelting & Refining Operations

    Operators across much of the smelting industry were adversely affected by the recent disruption to world financial markets.  Dramatic changes in demand from many of the traditional sectors such as automotive and construction for alumina for example caused significant volatility within the market with some companies slow to reduce operations and adjust production as market conditions shifted.

    Given the rising cost of energy, energy flexibility is the agenda topping issue for executives alongside sustainability, community engagement, leadership and operational excellence.

    Our Results

     

    Clients have seen substantial increases in throughput, and reductions in energy and other costs at all stages of processing through to smelting and refining
    .

    Although the scope for improvement varies between operations, most clients see very significant throughput increases, improved equipment availability and reduced direct costs per ton.  Our clients typically show returns of over 3:1 on their investment. 

    Equipment Utilization:  - Increased smelter production by 18% at a North American copper mine 
      - Raised overall equipment effectiveness from 74% to 83% in the melt shop of a Brazilian steel operation  
      - Improved nickel production by 3.7%  at a Colombian plant by increasing the feed rate to the kilns, improving ladle filling and increasing the total number of heats 
      - Increased capacity by over 6% in the continuous casting operation of an Italian steel plant 
         
    Resource Productivity:    - Achieved a 52% improvement in labor productivity at the cast house of a South African aluminum smelter  
      - Reduced energy consumption at an African aluminum smelter while increasing machine utilization by 31%  
             - Obtained nearly $6M in high sulfur fuel oil savings at an Indonesian nickel process plant by reducing consumption at the dryer and kilns   
      - Achieved a 10% reduction in engineering consumables and reductions in chemical and reagent usage at a South African platinum refinery
